Komo-Tec 220Hp Build For Elise S

EDIT: All pics now moved to http://www.flickr.com/photos/fishoross/sets/72157624836973682/

Well, after months of not-so-patient waiting triggered by the “delay sequence from hell” (this involved key people sick or on holiday, multiple stuff-ups by a sub-contract parts supplier, wrong customs papers and a volcano), my Komo-tec Powerphase 5 220hp supercharger kit for my ’07 Elise “s” finally arrived in WA!http://aussieelises.com/public/style_emoticons/default/biggrin.gif

So, nuts and bolts first, as this will be an on-going post of progress in fitting the kit. I will endeavour to take and add pics as I can, but apologies if they are sometimes a little late going up.

To start, I love my Elise. I love the handling, I love the driver involvement, I love the noise, I love the colour, I love having the top off, I love how thinly padded but comfortable the seats are. I even love sitting in it in the garage even when it’s not going anywhere. Everything I love, except the power. Sure, it is no slouch, and it can really yell when you put your foot down, but I wanted just that little bit more – that something extra special to match the rest of what truly is a most fabulous car.

I chose this kit after literally months of internet research and emailing all points of the globe (I should also register my thanks here too for the many dumb questions Baz kindly answered in the course of my research. This man is a genius, and his posts about his self build s/c “s” are truly inspiring).

Believe me I have looked at every possible way to get a little bit more out of the “s” at a reasonable cost – n/a upgrades, retrofitting a MP45 s/c, turbo kits (great MWR kit available if you don’t mind an illegal exhaust and are handy with ECU tuning or loom re-wiring), replacing the 1zz with a 2zz and s/c-ing that, but I finally went with the K-T kit, as:

1. I am not a mechanical genius like Baz

2. I was looking for a “plug and play” solution with established Lotus “cred”

3. I did not want to rip up the wiring loom and put in a stand-alone ECU (the difficulties in getting a 1zz ECU re-tuned is a post in itself)

4. The recently improved FX rate made it a great $$ proposition.

The kit for the “S” was originally developed for the 111R. Background on how/why it was developed is here.

So what do you get for your money? Here’s the summary

The kit arrives in a bloody big box, and has more than 190 different components, put together into 110 different packages and parcels . It took me 2.5 hours to unwrap them all, and check them off the list supplied (yes, it is in English, and also has pics). Only 1 part was missing from my well-packed 15kg parcel and 1 other rather important thing – the installation manual http://aussieelises.com/public/style_emoticons/default/surprise.gif ! Both are now on their way from Deustchland.http://aussieelises.com/public/style_emoticons/default/biggrin.gif

Onto $$$. The cost on the KT website is a bit misleading. The price quoted includes all fitting costs in Germany and an exhaust system I didn’t need (did I mention I love the sound of my Stg 1 Lotus exhaust?). All up cost for the DIY kit, delivered to Aus was about $10,700 landed, including GST and customs duty. UPS is the courier and does all the customs paperwork for you; you pay duty and GST over the phone – couldn’t be easier.

Daniel, the K-T owner is a very nice guy. He writes pretty good broken English, and I found a combination of English and German (using Google translator) worked fine.

More to come….http://aussieelises.com/public/style_emoticons/default/tongue.gif

chargecooler installed
chargecooler coolant expansion bottle (passenger side)
chargecooler radiator at the front
engine oil cooler - the blue one in the passenger side
new engine wiring loom
new or replaced power systems loom - all new / replaced systems have new relays & fuses
lots of mis sensor wiring systems
replacement ECU
new brackets to make rear clam removal easier / quicker
sourced correct 6rib belt

still to do:
finish engine oil cooler - different AN fittings
silicon hoses - better angles
chargecooler H2O pump & some associated plumbing
BOV & recirculating plumbing

lots of other small misc stuff

will keep this thread updated with pics as i progress
loks awesome. if you can arrange a kit for people once you've done yours I think you could probably sell a heap of them.

question for you though. the clearance to the firewall looks quite minimal. do you expect this to be an issue?
29-12-2008 02:50 PMtang0_au
yeah, once all the brackets have been built (and there are TONS of them) i'll be running copies of them.

the clearance between firewall and rotrex IS very close, about 10mm - i have super stiff engine mounts, but still think there will be some clearance issues, the fix is to cut out a small section of partition and 'dome' the inside with some plate aluminium and heat proof it... its not really an issue.

the 'firewall' is a slightly odd term, its very soft material, almost plastic like, and is not fully sealed, there are a number of holes in it that look like there would have been bolts in it if it were a different elise, or exige ...

anyway, i now live in a state of 'when can i get 30 mins to work on the car' sourcing parts at this time of the year is a bit frustrating as well

i'm watching this space very closely...
29-12-2008 03:05 PMlooney
re-shapong the "firewall" probably would be a reasonable option. but im sure someone more technical than me will chime in and advise id this will affect any of the structural rigidity of the car (because I don't personally even know if that's part of the chasis)

but I have to say, while looking at the pics I did think "why not relocate the alternator, and pot the rotrex there?" was that not a viable option?
29-12-2008 03:48 PMtang0_au
its not a load bearing item ... its held in place with sikaflex ...

i could relocate alternator, deffo possible, but wanted it to be a bolt on an much as possible, also, i know the hot side of the engine gets STUPIDLY hot ... esp on track ... i know some of the SC kits in the US locate it there, i personally just dont like it ...
29-12-2008 03:49 PMsooley
Ahhhh Finally someone else that is doing what I planned all along.

I have done plenty of research on this setup and it is by far the best value bang for buck transformation available.

Its small, doesn't run to hot, you don't need to change your intake and it just bolts on.

Thought I would add a bit for people interested into what I have also found out.

Here is a link from OzCelica from a guy who did the upgrade to his 2zz Celica.

This guy seems to be the first in Aust to do this to a 2ZZ. He got some amazing results too.

I also got a copy of the CAD drawing of the bracket from him too. I already had one laser cut ($100) and was at some point going to see if it could also be used on the Lotus as his bracket was originally designed for his Celica, but I must say, it looks dam close.

Can't wait to see how it goes as on the 2ZZ the are getting 300 - 350hp ATW
29-12-2008 04:03 PMtang0_au
this is on a 1zz engine, very similar externally to the 2zz, but lacks the variable lift component. lower compression ratio etc etc, lots of internal differences.

i'm looking to put down approx 230 at the wheels .... ish, i have a spare engine that will be modified once this proj is done, i'll look at putting down around 290 at the wheels with that lump

Yeah, it's amazing what you can get out of these little engines.

Can't wait to see the results.
29-12-2008 07:02 PMtang0_au
oh, now i remember - the sc unit cant go where the alternator is, there isnt enough space for the inlet pipe .. would have to go custom intake manifold for it to fit at all ...

oh, and its nice to see that celica bracket ... glad i came up with basically the same idea as another person who has it working ....

i think my bracket in 4mm aluminium will be a little lighter than that steel one tho ... i do have a small section of right angle steel to just strengthen it all up and brace it to the top of the alternator
29-12-2008 08:04 PMlooney
i was actually thinking the thin auliminium may not be enough, i wouldve thought you'd want like 8mm thick or so to make sure its really rigid.
29-12-2008 08:18 PMsooley
Yes, Me too. I would have thought there would have been plenty of force wanting to make the bracket bend or crack. would be messy if it did.

Let me know if you need the CAD of this bracket or if you want to make your one from the same material (Stainless) then maybe thats they way to go.
I also noticed that your bracket positions the SC below the alternator where as the Celica designed one puts it above the Alternator. Is there any reason the SC would not fit above like the Celica style bracket?
thats what the angle steel bracket is for that bolts to the top of the alternator and the 4 bolt holes in the ali are for .. i've pulled as hard (and with shock force) as i can on the bracket and it doesnt move....

cant go above alternator - no space for it ... the rotrex unit HAS to sit in this upright position, somthing to do with the oil pump integrated with it, the bottom part being like a sump ...

anyway, finished off most of the loom tonight .. still a few sensors to wire up, but for the most part, all done ... trimmed a bit off here and there, and its nice and neat now ..
i was actually thinking the thin auliminium may not be enough, i wouldve thought you'd want like 8mm thick or so to make sure its really rigid.[/b]
--------------------------------------------------------------------------------

I second that - too thin. There are massive forces on that belt, and that bracket really doesn't look strong enough... It may seem strong when you build it, but when that engine is revving at 8000 rpm and rocking in it's engine mounts it's a whole different ball game...
yeah, you guys got me thinking more about it ... gonna swap out to 6mm steel - just gotta wait for the fab shops to open back up on the 5th ...

other than this, any other comments / ideas ???
If you can welding a strip of material along the edge of your flat bracket at 90 degrees to the edge will considerably increase its strength.

The main think you want to avoid are cyclical bending of your bracket which will lead to eventual fatigue failure. If you can minimise the flex it will last a lot longer.
only really got space for a 90 degree bracket at the top, will put one in on the steel bracket as well, it'll fit, so might as well add strength.

i'm getting there with it all, cut 'firewall' this morning and spent all morning making a new aluminum inside bit for the firewall. it'll end up being covered in that sticky back heat reflective material - will pop over to rev race gear during the week.

finshed up the plumbing for the chargecooler, gotta put the pump up the front, just no room for it down the back.

still need to get some silicon hoses to make all the + boost pipes line up properly

still have to get some AN fittings to finish the oil cooler

a little bit of wiring to finish and a few odds & ends to tidy up... i'm super keen to get it up and running as well ... been without it for about a month now !
What exactly does the charge cooler do? and did you make it or buy it? and how and what does it mount to?
01-01-2009 04:22 PMtang0_au
chargecooler is basically a small intercooler, but rather than cooling the heated air by passing cooler air over the fins (known as air to air) a chargecooler cools the heated air by running cool water over the fins of the intercooler. you then need another radiator at the front of the car to cool down the heated water - know as air to water cooling. its just moving the heat to a more manageable place really ... plus its a LOT more efficient than the equiv sized intercooler.

brackets for mounting are custom made. not hard to make tho.

the one i got is : http://www.frozenboost.com/product_info.ph...b05d8392577c5cf
Very Cool!

Where did you mount the other radiator at the front?
01-01-2009 04:55 PMtang0_au
its in front of the other rads .. rather than flat tho, its sitting 90degrees to them. max air flow over them. installed it a few weeks before taking it off the road and made zero difference to the air flow over the main rads for cooling ...
Nice work, I had a look at that site, great value for a nice piece of kit. The quality looks the goods. Did you by it as one of their kits?
no, just the IC itself ...
Mate,

Gotta say well done on giving this a go. This is exactly the sort of thing I love to do! When you get it all done I reckon you'll be well satisfied and you would have learnt heaps. Good luck with it all and I will continue to read the thread with interest....
thanks

not much progress made today, pulled out the factory O2 sensors and dropped in a wideband and narrowband o2 sensor both pre-cat. did some wiring up for this ...

realised need to get a different oil cooler collar, no biggie there tho.

yesterday cut the 'firewall' and made up aluminium box on the cabin side, will post some pics when its finished, but it gives me another 2cm or so of space in front of the rotrex unit. there is room for a little more space if needed.

installed wiring loom - looks a bit messy at the moment, until its all zip tied in place its a bit of an octopus.

thats all for now, need to just wait for shops to open up to get hold of the rest of the bits i need then can get finished ! hope to be running by 3rd week of jan at the latest !
03-01-2009 03:57 PMtang0_au
made a bit of progress today, found that rocket industries were open today ! http://www.rocketindustries.com.au so got an oil sandwich plate and some AN fittings and a few other small bits from there.

stuck the heat resistant / fibreglass tape to the new firewall.

finished off wiring wideband O2 sensor

started zip tieing in the new engine loom.

thats about it for today

the black sleve on the oil cooler is heat shrink - not yet shrunk - to stop the braded hose acting like a saw on any other hearby pipes. despite the pics there is actually a reasonable amount of space around the pipes, not really much touching them ...
Looking good mate! If you're looking for something to really protect hoses that look like they're going to rub against anything, try getting some "pigstail" protector from a hydraulics place like Enzed. It's a thick durable plastic that wraps around hoses and it's specifically made for that purpose. You can get it in many different diameters and it's pretty cheap...
04-01-2009 02:10 PMtang0_au
ahh, thanks, yeah, i didnt think of using that ...

bit more progerss today

got chargecooler pump mounted and got around to making a blank to go over the exhaust exit in the under tray. now that i have a side exit its just a big hole there.

the pump is in front of the passenger side front wheel. the elise R has one of its oil coolers there normally. just made the bracket to mount it, and plumbed in. the chargooler circuit is finished now !

ok, so a bit more done

cad drawing done, and sent to be laser cut from 6mm steel. Was done in 2 days and picked it up today !

tested fitted, all is good, just need to bolt / weld on the top bracket.

plugged in ecu and powered it all up - not started, just powered up and tested stuff - everything looks as it should ... calibrated TPS and MAP sensors, all good there ... need to calibrate TDC, but need oil in the engine for that first.

should be bolting stuff on for the final time over the weekend ... i hope ...
09-01-2009 10:38 PMlooney
and then you probably cant just go and take it out (despite the temptation) till you dyno tune it right?
09-01-2009 11:17 PMtang0_au
thats right ... will trailer it to the tuners .. i really dont know enough about that side of things to 'give it a go'
WHAT!!!

Build a complete supercharger kit, wire it up and you can't learn a simple engine tuning from a book in your garage????
i have no base map - nothing, no reference point to start at ... or have a rolling road ...

easier to just take it there ... i'm in melb most of next week so if i can get it done, will just let them have it and work away on it .

its not quite that simple, multiple 3d maps, launch control, knock control, its not just a spark and fuel map ...
PAH!! Piss easy!

Just get 4 old push mowers, take the cutting rollers off them, get a file and blunt them down a bit. A few lengths of some 5mm steel, weld them all together to make a couple of rollers, dig a shallow hole in your back yard to sit it all in, roll the car back on to it, hook the rear tow eye up to the hills hoist to stop it from driving off, grab your laptop and Bob's your mother's brother.

G'ARRRNNNN! Have a go ya mug!
